Erforderliche und ergänzende Dokumentation, Betriebsanleitung Rexroth PSi6xxx). 7.1 Besonderheiten Die Steuerung verfügt über folgende Besonderheiten: • Steuerung ist für eine Vernetzung mit einer Interbus-PMS Baugruppe, einer Profibus-FMS Baugruppe oder einer Ethernet Baugruppe vorbereitet. • Die Steuerung ist für eine Erweiterung mit dem Reglersystem PSQ6000 XQR vorbereitet. • Bei Schweißprogrammen mit der Elektroden-Nr.1 bis 9 wird gleichzeitig der KSR-Auswahl 1 Ausgang gesetzt. Bei Schweißprogrammen mit der Elektroden- Nr. 10 - 19 wird gleichzeitig der KSR-Auswahl 2 Ausgang gesetzt. Bei Schweißprogrammen mit der Elektroden-Nr. 20 - 29 wird gleichzeitig der KSR- Auswahl 3 Ausgang gesetzt. Bei allen anderen Elektroden-Nummern bleiben die KSR-Auswahl Ausgänge unverändert. • Die Elektrodenstatus-Ausgänge „Vorwarnung“, „Max. Standmenge“, „Fräsanfrage“, „Startfräsanfrage“ „Fräs-Stopp“ und „Neue Elektrode“ entsprechen dem Status der Elektrode, die dem über die Punktanwahl hinterlegten Schweißprogramm zugeordnet ist. • Die Eingänge „Quittung, Elektrodenwechsel“, „Quittung, Elektrodenfräsen“ und „Quittung, Fräsmesserwechsel“ beziehen sich auf die Elektrode, die dem über die Punktanwahl hinterlegten Schweißprogramm zugeordnet ist. • Der Fehler: "Stoppkreis offen / 24V fehlt" ist selbstquittierend. • Die Zwischenkreisspannung wird immer überprüft, die Fehlermeldung ist selbstquittierend • Mit Funktion Startfräsen • A09 = „Neue Elektrode“ Der Ausgang wird gesetzt, wenn das über die Punktanwahl ausgewählte Schweißprogramm eine Elektrode mit dem Zählerstand „0“ hat. • Eine Überprüfung des Druckregelventils am Ende der Vorhaltezeit ist auswählbar. • Der serielle Eingang „Operate Kraftsensor“ wird auf den Analog-Ausgang „Operate“ (X9.1, 0 = 0V, 1 = 10V) gespiegelt. • Wenn eine gültige Punktanwahl am E/A-Feld anliegt, so wird der Ausgang „Punktanwahl gültig“ gesetzt, anderenfalls wird er zurückgesetzt. Wenn keine gültige Punktnummer anliegt, wird der Basisdruck des Programms 0 ausgegeben. • Die Zeit, nach der eine Überprüfung auf einen Mindeststrom erfolgt, ist einstellbar. Ist nach Ablauf dieser Zeit der Mindeststrom im Mittel nicht überschritten, so wird der Ablauf abgebrochen und eine Fehlermeldung abgesetzt. 7.1.1 Fräserwechsel Die Steuerung hat zusätzliche Zähler, die elektrodenspezifisch jede Fräsung mitzählen. Diese Zähler können über das Programmiergerät zurückgesetzt werden. Wenn ein Zähler einen programmierten Vorwarnwert überschreitet, wird der Ausgang „Fräserwechsel Vorwarnung“ gesetzt. Wird der programmierte Maximalwert erreicht, wird der Ausgang „Fräserwechsel Standmenge“ gesetzt. Wird als Maximalwert der Wert „0“ vorgegeben, ist die Funktion ausgeschaltet. 20/48 Bosch Rexroth AG R911330072 | PSI 6xCx.228 Merkmale Spiegelung diskrete Eingänge auf serielle Ausgänge Folgende diskrete Eingänge werden auf serielle Ausgänge gespiegelt: • Motorschutzauslösung • Durchflusswächter 1 • Durchflusswächter 2 • Durchflusswächter 3 (Ab Firmware Version -113) • Kontrollsensor 1.1 (2.1) (3.1) • Kontrollsensor 1.2 (2.2) (3.1) 7.1.2 Fehlerrücksetztaste Über die grüne Fehlerrücksetztaste lässt sich die Steuerung generell aus einem Fehlerzustand in den Bereitzustand bringen. Voraussetzung dafür ist, dass der Fehler nicht mehr ansteht. 7.1.3 Integrierte Fräseransteuerung Über den Eingang „Start Fräser“ wird der Fräsvorgang gestartet: Die Steuerung setzt den Ausgang „Fräser Ein“ und wartet, bis der Fräser angelaufen ist. Erkennt sie eine steigende Flanke am Eingang „Umdrehungszähler“, schaltet sie den Ausgang „Fräser läuft“ auf 1. Daraufhin schließt der Roboter die Zange und signalisiert das über den Eingang „Zange zu“. Sobald dieses Signal anliegt, beginnt die Steuerung, die Umdrehungen zu zählen. Sobald die programmierte Anzahl von Umdrehungen erreicht wurde, setzt sie den Ausgang „Fräserfertigmeldung“ auf 1. Der Fräser wird weiter angesteuert, bis der Eingang „Start Fräser“ wieder weggeschaltet wird; erst dann werden die Ausgänge „Fräser ein“, „Fräser läuft“ und „Fräserfertigmeldung“ wieder auf 0 gesetzt. Tritt während des Fräsens ein Fehler auf (Ansprechen, d.h. 0V, des „Temperaturkontakts Fräser“ oder „Motorschutzauslösung“; Not-Aus; Ausfall des Umdrehungszählers, d.h. 500ms keine steigende Flanke, Fräser länger als 10s angesteuert oder Fräsen durch Wegschalten der Eingänge „Start Fräser“ oder „Zange zu“ vor dem Erreichen der programmierten Umdrehungsanzahl abgebrochen), wird der Fräser sofort angehalten, eine Fehlermeldung erzeugt und der Ausgang „Fehler Fräser“ auf 1 gesetzt. Sind 0 Fräsmesser-Umdrehungen programmiert, schaltet die Steuerung sofort den Ausgang „Fräserfertigmeldung“ auf 1, ohne den Ausgang „Fräser Ein“ zu setzen. Mit dieser Steuerung können 3 Fräser angesteuert werden (nicht gleichzeitig!). Die Eingänge „Temperaturkontakt“ und „Motorschutzauslösung“ werden für alle Fräser genutzt. Unabhängig davon, welcher Fräser gestartet wird, wird die Anzahl der Fräsmesser-Umdrehungen den Parametern der Elektrodennummer entnommen, die dem aktuell angewählten Programm zugeordnet ist. Es gibt zwei verschiedene programmierbare Obergrenzen für die Fräsmesser- Umdrehungen pro Elektrode. Jeweils eine Obergrenze für das „Startfräsen“ und eine für das „Folgefräsen“. Die Steuerung wählt in Abhängigkeit des jeweiligen Elektrodenzustands (Startfräsen einer neuen Elektrode, normales Fräsen einer bereits benutzten Elektrode) den entsprechenden Grenzwert aus. 7.1.4 Überwachung Elektrodenfräsergebnis Die Schweißsteuerung überwacht anhand der folgenden Routine das Fräsergebnis mittels Phasenanschnitt und Strom wie folgt: Der Anwender legt ein Schweißprogramm zur Fräsüberwachungfest. Mit diesem Programm werden die Referenz-Schweißungen und die Überwachungs- Schweißungen durchgeführt. In diesem Programm sollte ein Ablauf mit der R911330072 | PSI 6xCx.228 Bosch Rexroth AG 21/48 Merkmale DE UT SC H Betriebsart „Phasenanschnitt“ in der zweiten Stromzeit ohne Nachstellung und ohne Leistungskorrektur programmiert sein. Diesem Programm muss die zu überwachende Elektrode zugeordnet sein. Die Nachhaltezeit in diesem Programm muss mindestens 20ms lang sein und der Ausgang „Fortschaltkontakt“ darf erst am Ende der Nachhaltezeit kommen. Das ist notwendig, damit der Ausgang, der ggf. eine fehlerhafte Fräsung anzeigt, sicher vor dem Ausgang „Fortschaltkontakt“ gesetzt wird. Die Warnung, die aus einer NIO Überprüfung erzeugt wird, wird mit dem Start des nächsten Schweißpunkts der gleichen Elektrode zurückgesetzt. Weitere Einzelheiten siehe Detailspezifikation „Überwachung Elektrodenfräsergebnis“ 7.1.5 Fehlerquittierung elektromotorische Zange Über einen neuen Parameter kann die Reaktion der Schweißsteuerung auf die beiden Kommandos „Fehlerrücksetzen mit Fortschaltkontakt“ und „Fehlerrücksetzen mit Punktwiederholung“, die von einer Bedienoberfläche (nicht von einem Eingang) kommen, wie folgt verändert werden: Im default Fall wird die Steuerung auf die Kommandos der Bedienoberfläche genau so reagieren, wie auf den betreffenden Eingang. Die Fehler werden zurückgesetzt und betreffende Aktion (Fortschaltkontakt setzen bzw. Ablauf wiederholen) wird direkt ausgeführt. Bei aktivierter Betriebsart wird die Steuerung auf die beiden Kommandos von der Bedieneroberfläche den Fehler in der Steuerung nicht quittieren, sondern lediglich entweder den Ausgang „Fehlerquittung mit Punktwiederholung ELMO“ oder den Ausgang „Fehlerquittung mit FK ELMO“ setzen. Diese Ausgänge werden wieder zurückgenommen, wenn einer der Eingänge „Fehler Rücksetzen“, „Fehler zurücksetzen mit Fortschaltkontakt“ oder „Fehler zurücksetzen mit Ablaufwiederholung“ gesetzt wird. 7.1.6 Fahrzeug Ident Nummer Diese Nummer wird den Daten des Schweißprotokolls zugefügt, damit eine nachträgliche Zuordnung der Informationen zu einem spezifischen Punkt an einer spezifischen Karosse möglich ist. Die Eingänge werden als 8-Bit ASCII Zeichen interpretiert. Das Zeichen ASCII_0 entspricht dem ersten Zeichen des Namens. 7.1.7 Fräsmesser-Vorwarnung Die Fräsmesser-Vorwarnung wird gesetzt, sobald bis zum Erreichen des „Max. Fräserverschleiß“ nur noch so viele Fräsungen durchgeführt werden können, wie im Parameter „Vorwarnung Fräserverschleiß“ vorgegeben sind. 7.1.8 Q-Stopp Dieser Ausgang wird bei einem Q-Stopp-Fehler gleichzeitig mit dem Schweißfehler-Ausgang gesetzt. Required and supplementary documentation, Instructions Rexroth PSI6xxx). 7.1 Special features The welding controller features the following specifics: • Timer has been prepared for networking with an Interbus-PMS module, a Profibus-FMS module or an Ethernet module. • Timer has been prepared for the control system PSQ6000 XQR. • When calling up welding programs with electrode nos. 1 through 9, output KSR selection 1 is simultaneously activated. When calling up welding programs with electrode nos. 10 through19, output KSR selection 2 is simultaneously activated. When calling up welding programs with electrode nos. 20 through 29, output KSR selection 3 is simultaneously activated. For all other electrode numbers, the KSR selection outputs are not changed. • The electrode status outputs “Tip changing prewarning”, “End of stepper”, “Dress inquiry”, “Initial dressing request”, “Dress stop” and “New Electrode” correspond to the status of the electrode that has been assigned to the welding program that was activated by spot selection. • The inputs „Tips have been replaced”, „Tips have been dressed” and „Dressing tool has been replaced” correspond to the electrode that has been assigned to the welding program that was activated by spot selection. • The „Stop circuit open / no 24 V“ fault is automatically reset. • The DC link voltage is always checked, the fault message is automatically reset. • With Initial dressing function • O09 = „New electrode“ The output becomes high as soon as the welding program selected by spot selection has an electrode with counter status „0”. • The pressure control valve may be optionally checked at the end of the squeeze time. • The „Operate force sensor” serial input status is retransmitted to the analog output „Operate” (X9.1, 0 = 0V, 1 = 10V). • When a valid spot selection is active at the I/O array, the „Spot selection valid” output will become high, otherwise it will be low. If no valid spot number has been specified, the base pressure of program 0 will be output. • The time within the current has to exceed a minimum threshold is adjustable. If this threshold is not exceeded on average, the sequence is stopped and an error message occurs. 7.1.1 Dressing tool change The timer has additional counters that count each tip dress performed on each electrode. These counters may be reset on the programming terminal. If a counter exceeds a programmed prewarning value, the „Prewarning dressing tool” output will be set. When the programmed maximum value is reached, the „End of stepper dressing tool” output will be set. The function is switched off if the value „0” is specified as maximum value. 42/48 Bosch Rexroth AG R911330072 | PSI 6xCx.228 Features 7.1.2 Retransmitting discrete inputs to serial outputs The following discrete inputs are retransmitted to serial outputs: • motor protection trip • flow monitor 1 • flow monitor 2 • flow monitor 3 (since FW-Version -113) • control sensor 1.1 (2.1) • control sensor 1.2 (2.2) 7.1.3 Fault reset button The green fault reset button is used to transform the timer from an error state to ready state. 7.1.4 Integrated dressing tool control The dressing process is started via the „Start dressing tool” input. The timer activates the „Dressing tool on” output and waits until the dressing tool has started running. As soon as it detects a rising edge at the „rpm sensor” input, it will set the „Dressing tool running” output to high status. Then, the robot will close the electrode gun and signal this condition via input „Close gun”. As soon as this signal is high, the timer starts counting the revolutions. When the programmed rpm has been reached, it will set the „Dressing tool finished message” output to high state. The dressing tool will continue to be driven until the „Start dressing tool” input becomes low; then, outputs „Dressing tool on”, „Dressing tool running” and „Dressing tool finished message” will also be reset to 0. If an error occurs during tip dressing (tripping or 0V of the „Temperature contact dressing tool” or „Motor protection trip”, Emergency-Stop, failure of the rpm sensor, i.e. no rising edge for 500 ms, dressing tool activated for more than 10s or tip dressing canceled by deactivating inputs „Start dressing tool” or „Close gun” before the programmed rpm are reached), the dressing tool is immediately stopped, a fault message is generated and output „Error dressing tool” becomes high (1). If 0 dressing tool revolutions have been programmed, the timer will immediately set the „Dressing tool finished message” output to 1 without setting the „Dressing tool on” output. This timer is capable of controlling 3 dressing tools (not at the same time!). The „Temperature contact” and „Motor protection trip” inputs are used for all dressing tools. The number of dressing tool revolutions is derived from the parameters of the electrode number which has been assigned to the currently activated program, no matter which dressing tool is started. Two different upper limits may be programmed with respect to the dressing tool revolutions per electrode. One upper limit each applies to „Initial dressing” and one to „Subsequent dressing”. The timer independently selects the appropriate limit value subject to the relevant electrode status (initial dressing of a new electrode, normal dressing of a used electrode). 7.1.5 Monitoring the tip dressing result The weld timer monitors the tip dressing result on the basis of the heat value and the current as follows, using the routine described below: The user defines a welding program for tip dress monitoring. This program is then used to perform the reference welds and the monitoring welds. In this program, a schedule in „PHA” mode should be programmed for the second weld time without R911330072 | PSI 6xCx.228 Bosch Rexroth AG 43/48 Features EN GL ISH stepping and without %I compensation. The electrode to be monitored must be assigned to this program. In this program, the hold time must be at least 20ms, and the „Weld Complete” contact output must not become high before the end of the hold time. This is necessary in order to ensure that the output that indicates a defective weld safely becomes high prior to „Weld Complete”. The warning that is generated from a „not OK” checking result will be reset by the start for the next spot weld of the same electrode. For more information, refer to detailed specification of „Monitoring the tip dressing result”. 7.1.6 Fault reset of electric motor-driven gun A new parameter was introduced to modify the timer response to the two commands. „Fault reset with Weld Complete” and „Fault Reset and reweld” when given by a user interface (versus an input) as follows: As a default, the timer will respond to the user interface commands in the same way as to the corresponding input. The faults are reset, and the corresponding activity (set Weld Complete contact or reweld) is immediately carried out. If the corresponding mode has been activated, the timer will not reset the fault within the timer as a response to the two commands from the user interface, but will only set the output „Fault reset and reweld ELMO” or the output „Fault reset with Weld Complete ELMO”. These outputs will return to 0 when one of the inputs „Fault reset”, “Reset fault with Weld complete” or “Reset fault and reweld” is activated. 7.1.7 Vehicle Ident. Number This number is added to the data of the welding protocol in order to allow for a subsequent allocation of the information to a specific spot on a specific car body. The inputs will be interpreted as 8-bit ASCII characters. The ASCII_0 character corresponds to the first character of the name. 7.1.8 Prewarning dressing tool The output “Prewarning dressing tool” is set to 1 as soon as up to the reaching of “tip dress cutter end of life” only as many millings can be executed as given in the parameter “cutter change prewarning”. 7.1.9 Q-Stop This output is set to 1 simultaneously with the output “Welding fault” if a Q-Stop- error occurs.
